Brightwork and Polished Aluminium: Getting the Shine and Keeping It

A polished leading edge or a bare-metal fuselage is one of the best-looking things in aviation and one of the most demanding to keep that way. Aluminium starts oxidising the moment it's exposed, and the finish is a maintenance commitment rather than a one-time job.

What's actually happening to the metal

Bare aluminium forms an oxide layer within minutes of exposure to air. That layer is what protects the metal underneath from deeper attack — it is genuinely useful, and it is also what turns a mirror finish chalky and grey.

So polishing bare metal is a trade rather than a cure. You remove the oxide to expose bright metal, and the metal immediately begins forming a new oxide layer. How quickly it dulls depends on the environment, how well the final polish was refined, and whether anything was applied to slow the process.

Cladding matters too. Most sheet aluminium on aircraft is Alclad — a thin layer of pure aluminium rolled onto the alloy for corrosion resistance. It is thin, and it is finite. Aggressive or repeated cutting can go through it, which removes the protection it exists to provide.

Why it's a multi-stage process

  • De-oxidation first: removing the accumulated oxide and any surface contamination so the following stages are working on metal rather than on chalk.
  • Cutting stage: an abrasive compound levels the surface and removes the fine scratching, water etching, and pitting that has accumulated.
  • Refining stages: progressively finer compounds remove the scratch pattern left by the previous stage. Skipping refinement is what produces a finish that looks bright close up and hazy from twenty feet.
  • Final finishing: the last stage is what determines how long the shine lasts, because a properly refined surface has less area for oxidation to take hold on than a micro-scratched one.
  • Sealing: a protective sealant or coating over the finished metal slows re-oxidation substantially and makes subsequent maintenance far quicker.

Inspecting as you go

Polishing puts someone's hands and eyes across every square inch of the surface at close range, which makes it one of the better opportunities to find things. Filiform corrosion tracking under paint edges, pitting around fasteners, cracked rivets, and previous repairs all show up under a polishing light.

Anything found is a maintenance item, not a polishing one — pitting deep enough to catch a fingernail, any corrosion on structure, and any doubt at all belongs with an engineer before work continues over it.

What upkeep actually looks like

The honest answer is that a full multi-stage polish is a substantial job, and the whole point of doing it properly is that you shouldn't have to repeat it often. Maintained well — kept clean, kept sealed, and touched up before the oxide has properly established — bright metal stays bright with periodic light work rather than repeated heavy cutting.

Neglected, it goes the other way: the oxide thickens, water spotting etches in, and the next restoration has to cut harder and deeper. That's the cycle that eventually costs cladding.

Practically: wash it regularly with pH-neutral products, dry it rather than letting water evaporate on it, keep it sealed, and address dulling with the lightest process that works instead of waiting until only heavy compounding will do.

How often does polished aluminium need re-polishing?

It depends almost entirely on upkeep. A properly refined and sealed finish that is washed regularly and dried rather than air-dried can go a long time on light maintenance work. One left to oxidise and water-spot needs progressively heavier cutting each time, which is the cycle to avoid because it consumes cladding.
